I'm looking forward for your SD card test results, possibly testing more cards on your device would be nice. That copying and data corruption aren't nice, I hoped for it to go away completely. What driver (and version) are you using for SD card and IDE drive? What Falcon you have - how much RAM, TOS...

Why just not mount that .iso on Raspberry Pi and access it through translated drive (using CE_DD)? Yes, that would need some development to add this kind of mounting in CE, but the rest (access through CE_DD) is already done. I'm not sure if that mount would work on Yocto, but it should work on Rasp...

I ran the continous stress test for 1.5 hours => no errors reported. After that I ran the RPi validity check for 2 hours (2000Mb) => no errors reported. Could it be possible that I inserted the GPIO ribbon 1 pin off ? I feel so stupid right now :( It can be anything... Like the SD card being slightly loose, and thus not booting, and pushing it a little (or moving the whole device a little) puts it in a better place and it starts to boot... Anything...
